The Case for Steel
Design freedom
Mild steel can be cut, bent, welded, and shaped into anything. A steel fabricator works from your design — not from a catalog of standard sizes. Want a 22-foot clear span over an outdoor kitchen? A cantilevered beam that extends 8 feet past the last column? An integrated planter box welded into the base? A pergola that wraps around a tree? Steel does all of it. Aluminum extrusions come in fixed profiles. You bolt them together at predetermined angles. The result looks clean, but it looks like every other aluminum pergola.
Strength where it matters
A 4×4-inch mild steel tube column (¼″ wall) supports over 10,000 pounds of vertical load. The same profile in aluminum supports roughly 4,000 pounds. This matters when you hang a standing seam metal roof, mount ceiling fans, run landscape lighting conduit through the beams, or attach shade sails. Steel handles these loads with thinner profiles — the structure looks lighter even though it is stronger.
Longevity
The structural lifespan of mild steel is 40–60 years or more. When the powder coat eventually wears (15–20 years), you sandblast the surface and re-coat it. The steel underneath is unchanged. Aluminum does not rust, but aluminum welds and mechanical joints fatigue over decades of thermal cycling. When an aluminum extrusion fails at a joint, you replace the entire section — and matching a discontinued profile can be impossible.
Weight as an advantage
Steel’s weight is usually listed as a disadvantage. In Austin, it is an advantage. Heavy structures resist uplift in severe thunderstorms better than lightweight ones. A steel pergola anchored to concrete piers stays put in 80-mph straight-line winds that would rattle an aluminum structure. The mass also dampens vibration from wind and foot traffic on attached decks.

Aluminum has real advantages, and for some projects it is the better choice:

- Lightweight installation: An aluminum pergola can be installed on an existing deck without reinforcing the substructure. Steel often requires dedicated footings
- Louvered roof systems: The best motorized louvered pergola roofs (StruXure, Equinox, Brustor) use aluminum extrusions. These systems cannot be replicated in steel because the louver mechanisms require precision-extruded channels. If you want a motorized louvered roof, aluminum is the only option
- Kit availability: Aluminum pergolas ship as kits with pre-cut pieces and bolt-together assembly. For simple shade structures in standard sizes, this keeps the cost $15–$30 per square foot below custom steel
- Coastal or poolside: Near saltwater or heavily chlorinated pool environments, aluminum’s corrosion resistance is a genuine advantage over steel

Rust: The Steel Objection
The most common objection to steel is rust. Here is how it actually works:
How steel gets protected
- Sandblast to white metal — removes all mill scale, oxidation, and contaminants
- Apply zinc-rich primer — creates a sacrificial layer that corrodes before the steel
- Powder coat at 3–5 mils — industrial-grade polyester or TGIC powder, oven-cured at 400°F
- Touch up any field damage — scratches from installation get cold-galvanizing compound and touch-up paint
When rust becomes a problem
- Cheap powder coat: Thin application (under 2 mils) or poor surface prep allows moisture under the coating within 3–5 years
- Neglected chips: A scratch or chip that exposes bare steel will rust if not touched up. The rust stays localized if you catch it early
- Standing water: Horizontal surfaces that trap water (inside tube ends, bolt pockets) need drain holes or caps to prevent internal corrosion
- Ground contact: Steel columns set directly in concrete without a base plate will rust at the concrete line. Proper detailing uses a welded base plate above grade
A well-built, well-coated steel pergola in Austin will not have rust issues for 15–20 years. At that point, you re-blast and re-coat — a $2,000–$4,000 investment that gives you another 15–20 years. The steel underneath has not aged.
